How to Choose the Right Packaging Box: A Decision Tree by Weight, Fragility, and Tier
The right box is the cheapest one that protects the product, fits the brand tier, and survives the journey. This guide gives a practical decision tree built on three variables every buyer controls: product weight, fragility, and price tier. Follow it and you will land on a defensible format instead of guessing between rigid, folding, and corrugated.
What this guide covers
Weight sets the floor for board choice. Under 500 g a 300 to 350 gsm folding carton in SBS or FBB is usually enough. From 500 g to 2 kg step up to 350 to 450 gsm or a rigid box with a 1.2 to 1.5 mm greyboard core. Above 2 kg you want a 2.0 to 3.0 mm rigid core or a corrugated outer, because thin board bows and the closure can fail. As a rule, wall rigidity scales with board grammage or greyboard thickness, not with print quality.
If you think in greyboard, the gsm equals thickness in mm times density times 1000. At a 0.68 g/cm3 average, a 1.5 mm core is about 1020 gsm and a 2.0 mm core about 1360 gsm. Use that to compare a rigid wall against a folding carton fairly: a 400 gsm FBB carton is far lighter than a 1020 gsm rigid wall of the same footprint.
Fragile means glass, electronics, or anything that scratches. Fragile goods need either a rigid wall that resists compression or an inner insert that suspends the item. For glass perfume a 1.2 to 2.0 mm greyboard box with a moulded pulp or EVA cavity is standard; the cavity should hold the bottle with 3 to 5 mm clearance on each side. For electronics, an EVA or foam insert plus a rigid lid prevents the unit shifting during a 1.2 m drop tested under ISTA 3A.
EVA foam gives the best shock absorption and a premium feel but is not compostable. Moulded pulp is recyclable and compostable and suits lighter cosmetics. Paper or card platforms are enough for items that do not scratch, such as apparel or books. Match the insert to the sustainability goal as well as the protection need; see /blog/sustainable-packaging-materials-guide-2026.
Tier decides how much the unboxing is allowed to cost. Entry and mid-market run folding cartons with full print and maybe one finish. Premium and luxury run rigid boxes, often magnetic or book-style, with foil and soft-touch. The tier also sets the closure: a tuck flap is fine for value, a magnetic closure signals premium and adds 2 to 3 N of hold from 10 x 3 x 2 mm N42 magnets.
We go deeper on this in How to Solve Real Packaging Problems for Premium Brands?.
Cross the three variables; the box follows. Adjust board up one step for export transit.
| Weight | Fragility | Tier | Recommended box |
|---|---|---|---|
| <500 g | Low | Value | Folding carton 300 gsm SBS |
| <500 g | Low | Premium | Rigid 1.2 mm, tuck or magnet |
| 0.5-2 kg | Medium | Value | Folding 400 gsm FBB + insert |
| 0.5-2 kg | Fragile | Premium | Rigid 1.5 mm + EVA cavity |
| >2 kg | Any | Any | Rigid 2.0-3.0 mm or corrugated |
| >2 kg | Fragile | Premium | Rigid 2.5 mm + dual insert |

If you ship under FOB or CIF the box faces ocean and parcel handling, so add corner protection and confirm ISTA 3A or ASTM D4169. If you deliver DDP to a local DC, you can trim dunnage. The Incoterm you negotiate changes how much abuse the box must survive, which changes board thickness and insert choice. Our sourcing explainer is at /blog/021.
From the factory floor
Wall rigidity scales with greyboard thickness 0.8-3.0 mm or carton gsm 250-450.
Insert clearance 3-5 mm per side for glass; drop test 1.2 m.
Magnetic hold 2-3 N from 10x3x2 mm N42; book-style up to 3 N plus.
Finished tolerance plus or minus 0.5 mm (plus or minus 1.0 mm on large boxes).
One step up for export
If the product crosses an ocean, choose the next board thickness up and add an insert. The marginal board cost is tiny next to a crushed shipment. Compare rigid versus corrugated roles at /blog/custom-rigid-boxes-vs-corrugated-boxes.
FAQ
What if weight and tier disagree?
Weight is the hard constraint; never under-board for a heavy item to save cost, because the box will fail in transit. Meet the weight spec first, then add the tier's finish.
Can a folding carton protect glass?
Only with an internal insert and a heavier 400-450 gsm board. For a single fragile glass item a rigid box with a cavity insert is safer and reads more premium.
How much does a magnetic closure add?
A pair of 10x3x2 mm N42 magnets adds a small per-unit cost and about 2-3 N of hold. It is worth it at premium tier for the closure feel.
Do I need ISTA 3A testing?
If you ship parcel or ocean to end customers, yes; it validates the box survives vibration and a 1.2 m drop. For local palletised delivery a simpler transit check may suffice.
